Paper-Based Quality Inspections Delay Global Manufacturing

During regular on-site visits, experts from Becker‘s subsidiaries inspect manufacturers at various stages of production. They tick off extensive checklists, which were previously done exclusively in paper form. The completed checklists were then scanned and sent to Hamburg, where the documents were manually entered into PRO.FILE. At the same time, an email was sent to the central dispatch department stating that the check had been “successfully completed“. As a result, it always took some time before the next production step could be initiated from the PLM system.

Paper Form Replicated Electronically via App

The company supplies its manoeuvring and energy-saving systems to external manufacturers around the world, including facilities in South Korea and China, as well as Spain, Slovenia, and Germany. These manufacturers then deliver the products to the shipyard for the end customer, where they are installed on the vessels. This process requires quality inspections, which were previously carried out using paper-based checklists. This slowed down this global manufacturing process.

The quality management team wanted to be able to check off these checklists directly on a tablet. With the PRO.FILE mobile application, this was easily achieved using checklist document types. These serve as both templates and search criteria and can be customized within PRO.FILE, allowing users to add or remove existing fields as required. This makes the previous paper form obsolete, as it can be replicated electronically via the app. Filling out a PDF on the tablet would have meant simply replacing one input method —paper —with another —digital. But Becker wanted to add value and access the metadata.

The PRO.FILE mobile app sends the completed inspection data back to the PLM platform, along with the photos taken in the field. This gives the quality assurance team in Hamburg immediate insight into the progress of the work. Just as importantly, if enough reports are available, the company can identify significant trends and take proactive action. Using the app, all the real-time data from the inspection is quickly available in the PLM system. This allows the process to move forward more quickly as there are no media breaks or waiting times. At a later stage, the PLM system also sends its status information (‘Production complete/ accepted‘) to NAV. In this way, the shipping department is immediately informed that they can place the transport order, rather than waiting for an external quality manager to notify them by email.

Papierbasierte Qualitätsprüfungen verzögern globale Fertigung

In regelmäßigen Vor-Ort-Terminen führen Fachkräfte der Becker Niederlassungen bei den Fertigern daher Abnahmen auf unterschiedlichen Produktionsstufen durch. Sie haken dabei umfangreiche Checklisten ab, und zwar bislang ausschließlich in Papierform. Die ausgefüllte Checkliste wurde anschließend wieder eingescannt und nach Hamburg geschickt, wo die Dokumente manuell in PRO.FILE eingepflegt wurden. Gleichzeitig erhielt die Disposition in der Zentrale eine E-Mail dem Hinweis „Check erfolgreich absolviert“. Es dauerte also immer eine Weile, bis aus dem PLM-System heraus der nächste Produktionsschritt gestartet werden konnte.

Papierformular per App elektronisch nachgebaut

Das Unternehmen tritt zwar als Hersteller auf, lagert die physische Herstellung, das Zusammenschweißen seiner Ruder und Energiesparsysteme aber an externe Fertiger rund um den Globus aus. Nach Südkorea und China ebenso wie nach Spanien, Slowenien oder Deutschland. Diese Fertiger liefern die Produkte dann an die Werft zum Endkunden, wo sie an die Schiffe montiert werden. Dafür sind Qualitätsprüfungen erforderlich, die bislang mittels papierbasierter Checklisten stattfanden. Das verzögerte eine solche globale Fertigung.

Das Qualitätsmanagement-Team wollte diese Checklisten direkt auf einem Tablet abhaken können. Mit der mobilen Anwendung von PRO.FILE war dies mit Hilfe von Checklisten-Dokumenttypen leicht möglich. Diese dienen sowohl als Vorlagen als auch als Suchkriterien und können in PRO.FILE angepasst werden, so dass die Benutzer bei Bedarf Felder hinzufügen oder entfernen können. Dadurch wird das bisherige Papierformular überflüssig, da es über die App elektronisch repliziert werden kann. Das Ausfüllen eines PDF-Formulars auf dem Tablet hätte lediglich bedeutet, dass eine Eingabemethode – Papier – durch eine andere – digital – ersetzt worden wäre. Aber Becker wollte einen Mehrwert schaffen und auf die Metadaten zugreifen.

Wir unterliegen strengen internationalen Qualitätsstandards und müssen deren Einhaltung ständig überwachen. Checklisten auf Papierformularen zu führen, stört den Produktionsprozess. Deshalb haben wir sie durch die mobile Anwendung PRO.FILE ersetzt.”

Die PRO.FILE Mobile App sendet die abgeschlossenen Inspektionsdaten zusammen mit den vor Ort aufgenommenen Fotos zurück an die PLM-Plattform. Dadurch erhält das Qualitätssicherungs-Team in Hamburg einen unmittelbaren Einblick in den Fortschritt der Arbeiten. Ebenso wichtig ist, dass das Unternehmen, wenn genügend Berichte verfügbar sind, wichtige Trends erkennen und proaktiv handeln kann. Zum Beispiel: “Hersteller A hat wiederkehrende Probleme mit Schweißnähten im Produktionsstadium XY”.

Alle Echtdaten der Prüfung liegen durch die App-Nutzung nach kürzester Zeit im PLM-System vor. So kann der Prozess schneller weitergeführt werden, da es keine Medienbrüche und Wartezeiten mehr gibt. In einer weiteren Stufe soll das PLM seine Statusinformation („Herstellung ist erledigt/abgenommen“) zusätzlich an NAV übertragen. So weiß die Disposition sofort, dass sie den Transportauftrag stellen kann und muss nicht mehr warten, bis sie der externe Qualitätsmanager darüber per E-Mail informiert.
